ClassA Motor

Manufacturing overview · Typical process

Coreless Brushed DC Motor (16–22 mm)

Ø16–22 mm · 6 / 12 / 24 V · 9,000–15,000 rpm no-load · ironless rotor, no cogging

A high-speed, low-inertia precision drive used in medical pumps and handpieces, personal-care appliances, smart locks and robot joints. The rotor is a self-supporting skewed (rhombic) copper coil with no iron, spinning between a stationary NdFeB magnet and the steel housing. With no iron in the rotor there is no cogging and very low iron loss, so efficiency is high and acceleration is fast. Quality is decided by coil geometry and bonding, the commutation system (precious-metal or graphite brushes), rotor balance and bearing quality, which together set speed, current, noise and life.

Structure

NS
Steel housing (flux return)Ironless cup coilStationary inner magnet
Topology
Coreless (ironless) permanent-magnet brushed DC motor: 2-pole inner stationary magnet, rotating cup-shaped coil connected to a 5-segment commutator (3, 7 or 9 segments also used)
Rotor coil
Self-supporting skewed or rhombic winding of self-bonding enamelled copper wire, formed into a thin-walled cylinder and stabilised with epoxy; no laminations, very low inertia
Magnet & return path
Diametrically magnetised cylindrical sintered NdFeB magnet fixed on the central bearing tube; the steel housing outside the coil closes the magnetic circuit
Commutation
Precious-metal brushes on a precious-metal alloy commutator for low current, low noise and precision; copper-graphite brushes on a copper commutator for higher current and start-stop duty; spark-suppression ring or capacitors optional
Bearings
Miniature ball bearings for high speed and long life, or oil-impregnated sintered bushings for low-cost, low-noise versions
Housing & end cap
Steel tube or deep-drawn steel housing with a front flange and mounting threads; plastic rear end cap carrying the brushes and terminals
Performance
9,000–15,000 rpm no-load; no cogging and smooth low-speed running; mechanical time constant typically below 10 ms; efficiency often 75–85% at the best point
Electrical
6 / 12 / 24 V DC; reverse by swapping polarity; often paired with a gearhead or encoder; the thin coil has limited thermal capacity, so overload time must be limited

Assembly process

11 main assembly steps. Each step lists its key equipment and instruments, their main suppliers, and the technical control points.

  1. 1

    Coil winding

Self-bonding enamelled wire is wound on a mandrel into a skewed or rhombic self-supporting winding, either flat (then rolled) or directly as a cylinder, with taps brought out for each commutator segment.

  2. 2

    Coil forming & curing
